Looking for Efficient, Cost-Effective Production?
President Container Group’s experienced production teams minimize makeready time and waste, keeping your costs down and your deliveries on schedule.
What Is Setup and Makeready?
Setup and makeready refers to the process of preparing a corrugated converting machine for a new production job. Before a single saleable box is produced, the machine crew must install the correct cutting die, load the appropriate corrugated board, set up ink stations for the specified print colors, adjust feed guides, and run test sheets to verify quality. This preparatory process occurs every time the machine switches from one job to the next.
Makeready is a fixed cost component of every production run, meaning it takes roughly the same amount of time and materials whether you are ordering 500 boxes or 50,000. Understanding this concept helps explain why per-unit pricing decreases as order quantities increase.
What Happens During Makeready
The makeready process involves several sequential steps. The crew first installs the cutting die into the machine and aligns it precisely to ensure accurate cuts and scores. Printing plates or stations are set up and adjusted for registration (alignment of print to the box layout). The correct board grade and flute type are loaded into the machine feed.
Test sheets are then run through the machine, and the crew inspects them against the approved spec sheet and CAD drawings. Adjustments are made to ink density, registration, cut depth, and fold accuracy until the output meets quality standards. Only then does production begin on saleable units. The material consumed during this testing phase is waste, which is another reason makeready represents a fixed cost.
How Makeready Affects Your Pricing
Because makeready costs are fixed per run, they have a larger per-unit impact on shorter run lengths. If makeready costs $200 in time and materials and you order 1,000 boxes, that adds $0.20 per box. On a 10,000-box run, the same cost adds just $0.02 per box. This dynamic is a key reason why minimum order quantities exist and why the price per thousand drops at higher volumes.
Simpler jobs with fewer colors, standard box styles, and straightforward construction require less makeready time and produce less waste, resulting in lower fixed costs. Complex jobs with tight registration, multiple ink stations, or unusual board configurations take longer to set up.
Minimizing Makeready Impact
Experienced manufacturers invest in training, equipment, and process optimization to reduce makeready times. At President Container, our production teams are skilled at efficient changeovers, and our 625,000-square-foot facility houses modern converting equipment designed for fast setup. Scheduling similar jobs in sequence can also reduce changeover time between runs.
For customers ordering multiple box designs, consolidating orders into a single production schedule can reduce the total number of makeready events. Discuss your full packaging program with your sales representative to explore scheduling efficiencies that lower your overall costs.
Frequently Asked Questions
Is makeready charged separately on my invoice?
Makeready costs are typically built into the per-unit price rather than listed as a separate line item. However, your quote may show how pricing changes at different quantities, which reflects the makeready cost being amortized across the run. Tooling charges, by contrast, are usually listed separately.
How long does makeready take?
Makeready duration varies by job complexity, typically ranging from 15 minutes for simple jobs to over an hour for complex multi-color or precision die-cut work. The time depends on the number of colors, die complexity, board type, and quality tolerances.
Can I reduce makeready costs?
Yes. Simplifying your design (fewer colors, standard box styles), ordering larger run lengths, and consolidating multiple designs into a coordinated production schedule all help reduce the per-unit impact of makeready costs.
