What Is a Printing Plate?

In corrugated packaging production, a printing plate is the physical medium that carries an image and transfers it onto the corrugated board surface during the printing process. Think of it as a custom-made stamp — the raised areas of the plate pick up ink from an anilox roller and press that ink directly onto the corrugated sheet as it moves through the printing press.

Flexographic printing, or flexo, is the dominant printing method in the corrugated industry. The plates used in flexo are made from flexible materials — either rubber or, more commonly today, photopolymer — that can conform to the slightly uneven surface of corrugated board while still producing a clean, legible image.

How Flexographic Printing Plates Are Made

The process of creating a printing plate begins with artwork and ends with a physical plate mounted on the press. Here is the general workflow:

  1. Prepress and artwork preparation: The graphic design is finalized and separated into individual colors. Each ink color requires its own plate. The artwork is adjusted for the specific characteristics of flexo printing, including trapping, dot gain compensation, and minimum line weights.
  2. Imaging: For photopolymer plates, the artwork is imaged onto a mask layer using a laser or digital imaging system. This mask defines which areas of the plate will be exposed and which will remain unexposed.
  3. Exposure: The plate is exposed to ultraviolet light. The UV light hardens the photopolymer in the areas that will carry ink (the image areas), while the unexposed areas remain soft.
  4. Washout: The soft, unexposed photopolymer is washed away using solvent or water, leaving the raised image surface. This creates the relief that picks up and transfers ink.
  5. Drying and finishing: The plate is dried and may receive a final UV exposure to complete the curing process and stabilize the surface.
  6. Mounting: The finished plate is mounted onto the press cylinder using adhesive tape. Precise mounting is critical — even a fraction of a millimeter of misalignment between color plates produces visible registration errors on the printed box.

Photopolymer vs. Rubber Plates

The corrugated industry has largely shifted from traditional rubber plates to photopolymer plates, though both are still in use:

  • Photopolymer plates offer finer detail resolution, more consistent ink transfer, and longer press life. They are the standard choice for most corrugated printing applications, especially when graphics include small text, barcodes, fine lines, or process color (CMYK) halftone printing.
  • Rubber plates are more durable in certain applications and may still be used for simple, bold graphics, large solid areas, or extremely long press runs where plate wear is a concern. They are less expensive per plate but cannot achieve the same level of detail as photopolymer.
